If you haven't typically been an Air-con user, I think you'll probably enjoy the mod. It does bring in quite a bit of light. Also, it can be non-tinted light, which I like (since the side windows are tinted). And of course it's totally reversible (and if your Air-con is broken, you'd already be having to put a new one up there, so why not try without it if you are so inclined).

There are a few schools of thought on screws into fiberglass, and most RV's use the most basic way, and for the most part it seems to work. The reason I'm kind of "into it," is that the Chinook is made a lot like a boat, and boating is my background. The most basic way being to just drive "pointy screws" into the fiberglass skin. I think a coarse thread would be a better choice than a fine one. This always makes me slightly shudder, but 99% of RV's seem to do just fine that way, so.

I would use stainless screws. If you spend time near the ocean, you might order grade 316 which you can get through McMaster Carr. If not, then the typical 304 will probably be fine. 316 is less prone to corrosion.

But let's back up and I'll describe a few of the prep steps I took. I can't remember if yours is still up on the roof, but first of all I made sure there was no AC power source (inverter, shore power, generator), then I removed the inside shroud. I have photos of each step if you need them, but I remember it being pretty straightforward. I took off the little clippy filter panels, then accessed the shroud screws inside. There are two basic wire connections: the"telephone line" for thermostat, and AC power (which is in a metal junction box on the passenger side. I pulled the AC wire back toward its junction box behind the microwave so my skylight garnish would fit (I used the interior garnish from a regular RV roof vent). It could still be pulled back for a new Air-con.

Once the interior shroud is off, you can unfasten the unit from the roof. There are no holes for fasteners, but rather it's a clamp type system. I think there were three long bolts. Two forward and one aft. Then you unscrew the little "air box" square.

I can't recall if there was any DC power to the air-con unit, but don't be fooled by a bunch of DC wires that (may) run through the opening on the driver's side. On my rig this was a set of wires that came in through the roof cavity from the wall over the couch, then split off forward and aft (for the original fan and the two ceiling lights in the vicinity. I did have to add some wire to those because as-built they ran through the hole and I of course didn't want wires going through my skylight/vent. I crimped on extensions so I could run them around the perimeter instead.

Then it's just heave-ho. I was by myself so I got a couple of 12' 2 x 6 boards and made two holes in each one near one end. Then I lashed them to the roof perimeter rail side by side. I also parked near a hill so the slope of the boards to the ground was more gradual. I pulled the unit out onto a towel, then slid it over to the boards, and then down them (I had it tethered just in case). Buh-bye! It went down in a slow and controlled fashion though, thanks to friction/tethers.

Once the air-con is gone, you will be able to see exactly how thick the roof is, and how it's made. Mine has a fiberglass top skin, a nidacore core (looks like vertical plastic tubes), then an inner fiberglass skin.

The original vent screws basically grab by just going through the top skin. And that's basically workable. I don't like the idea of water potentially getting into the core (can be bad news even when the core is not wood), so when I re-do something like this (or do it anew), I overdrill the holes (larger diameter), fill with thickened epoxy, and then re-drill into that new "column." But if you don't do that it will probably be fine. One thing is that boats commonly last 50-100 years, so there is incentive not to "kill" them prematurely with deck rot. A Class C is never going to last that long, so it's more of an optional step, IMO. Also, the bedding compound usually provides some grip. That said, there is a fair amount of stress on the thing, especially if you add vent hoods.

IIRC the vents take #8 screws. Probably 1" would be a good length, but you'll be able to check that when you have the edge exposed. 3/4" might be fine too. One thing to watch for is that when you tighten them against the bedding, because the flange is plastic, you may get "screw dip, hump, screw dip, hump," etc. That's not great because now the holes are "dips." But that somewhat depends on how cold it is when you do it (how resistant the bedding is to compression). I'm going to be re-placing/re-bedding the forward fan, and I may use some bar stock on top of the plastic flange - will have to see.

I'm a big fan of butyl tape, but ONLY if it's the good stuff. The ones that work like putty suck, IMO. I've only found one source for the real good butyl tape nowadays, and that's "Bed-It" through Compass Marine. He has worked with the mfgr. to produce a really good butyl. I've tested half a dozen others (even from classy places) and ... BZZZZZT.

Another choice would be 3M4000, which is a UV resistant polyether. That'll work great, but is much more of a pain when it comes time to remove-redo vs. butyl, which comes right off with mineral spirits. IMO, all the bedding should go under the flange, except for a small worm of butyl that you wrap around the base of the screw head. I don't know why RV tradition is to put a bunch of sealant on top of the item :? :? I mean, do you put neosporin on top of a band aid? On boats every last bit of whatever bedding/sealant one uses is under the flange (except for a small worm of butyl placed on the screw shank just under the head, but you don't even do that with more "flowy" things like polyether. There's also no need to have the bedding extend out to the sides once past the flange. I just trim it clean. Now it can't funnel water in or trap dirt. I would purchase and use the Bed-It butyl. Leftovers keep for decades, and you can use it on other re-bedding jobs.

Back to the screws: If you want to get fancy you can overdrill, then fill with thickened epoxy. Then either drill and tap that for machine screws, or you can put pointy screws in when the epoxy is not quite completely hard (then it sort of "threads" vs just making the fiberglass powdery). Pointy screws into a fiberglass skin is not great, but like I said seems to work so it's probably fine. There are a lot of screws, and bedding is somewhat adhesive. Plus no-one's going to be cursing you in fifty years :D

PS: Probably goes without saying, but you want the roof surface clean and decontaminated. Which solvent to use somewhat depends on what bedding you are using, but mineral spirits works well for butyl. I also wipe down the screws as they often have machine oils on them. You may also want to see how flat your roof is in that area. Mine has a slight depression from the weight of the Air-con, but I have heard of others having one a bit more pronounced. The vent wants a flat surface.

Fantastic information, Blue~Go; thank you for being such an invaluable resource. Now to confidently proceed and get my ducks in a row, so to speak. I already removed the inside shroud/air distribution box, sorted out the wires and removed 3 bolts for the clamps. No heave-ho as with my luck the unit would crater and shower my curious wife with shrapnel propelled by freon! Already I’ve strained things convincing her to sacrifice the comfort of A/C. Next I have to sweet talk our RV Park grounds crew to bring over their backhoe and gently lift the A/C out and away with the boom. Looking good so far…

Well, my position was that if I found I missed the Air-con, I'd put it back (possibly just getting a new one instead - depending on what research revealed in terms of possible improvements). So far, I prefer the skylight, the sleekness, and knowing that 110# is not sitting in the middle of the roof. But the main thing is that since it uses the standard ~14" x 14" hole, a change need not be permanent. Skylight now, vent or another Air-con are optional in future.

Here was my solo setup. No heaving involved! Just a controlled slide (with safety lines just in case, but in reality there was enough friction that I had to help it along). Parking next to an outcrop helped :) The next step was that I backed up to the outcrop and ran the planks from there into the back door and slid the unit in for taking to storage.

Ah Ha - I just discovered the root cause of my A/C failure this morning while rigging it with climbers webbing for the backhoe guy to boom it up and away tomorrow. ZERO freon pressure - surely a fatal blow! The copper line running to the condenser at the rear of the unit had developed a hairline fracture, probably from stress embrittlement induced by age and vibration. I was relieved by this simple discovery as my hasty decision to trash the entire unit is now justified. I’ll try to get some pictures of the surgical extraction tomorrow…

I like the "up, up, and away!" idea. I wouldn't have turned down a backhoe :D

Isn't it nice when a decision you vacillated on turns out to have been the exact right one? Now you can just totally get into the experiment, and if you miss the Air-con enough, get a new one installed.

I sometimes now put a piece of foamboard up into the skylight from inside (like say it's hot out, I'm not in the shade, and the sun is high like in summer), and immediately the place feels dark and dull. (If I put in another vent vs. just a skylight I could just open it of course, but then I like being able to stargaze out the skylight. But, I may change to a fanless vent, which would be an in-between compromise.

Progress update with pictures. Just my misfortune to choose the only two rainy days this season so I had to work fast and get a cover mat in place.

Unfortunately I was too busy roofside to get pictures of the backhoe in operation. The extraction went smoothly even with the A/C hitched off center, with just a moments hesitation to pop the seal and get airborne. The pictures tell more.

Black bootprints were inevitable from grippy soles that eased the slip hazard on a wet roof stepping around two solar panels.There are more wires than I hoped and they seem to be laminated in with no easy way to pull them back out of the way for installation of my skylight garnish. I don’t want to cut them flush and disable other systems I need to locate off a wiring diagram. 110V is going somewhere.

Success got me to thinking with no A/C do we really need that noisy, heavy Onan 4000 generator prone to carburetor fouling? After all, we run the fridge on propane or AC shore power when tethered and hardly ever use the microwave. The house batteries do fine on the solar panels with just the occasional top off tethered at home.

So I took one more bold step along the weight-loss program and removed the microwave for some convenient extra cabinet space. The last big one may be removal of the generator but that is definitely best left to the pros.

OK, no more wishful daydreaming for now and patiently wait for dry weather and my skylight delivery from Amazon. I’ll post pictures of the finished job after a day or two. Yes, I know…. I do plan on cleaning off those ugly footprints even if they are out of sight.

Congrats on a successful extraction! (And geez, what are the odds with the rain; but it's nice to have it not be so hot.)

Okay, so let's try this again.

BTW, I couldn't see your Facebook photos (darn!). It said I had to log in to proceed, and I don't have an account. There are a couple of ways to get photos here. Do you have them on your hard drive? If so, make sure they are not huge (I think the limit is around 300kb) and then go down to the bottom below the post box and click "choose file." That will bring you to your folders on your computer and you choose the photo you want, then hit "Add the file." Once it gets done with that you put the cursor where you want the photo and press "put in line" (or words to that effect, I can't see that now). The forum has a limit of three photos per post, so if you have more just reply and you can do three more. Once you have the post ready to go, hit Preview and see if your photos show up properly. If they don't, then they won't when you post either and you can go back and see what might be wrong.

On the wiring:

1) DC wiring
On the driver's side, a main DC wiring bundle runs up the side wall outboard of the upper cabinets. At about the midpoint of the couch, two wires split off across the coach running in a channel between the outer and inner roof skins (red/positive; white/negative) and go over into the Air-con hole (at least on my rig). These then Tee and one leg goes forward to supply the overhead light and the Fantastic vent fan; the other leg goes aft and supplies the overhead light that is just ahead of the kitchen area (the overhead light by the back door is supplied by a different wire back there). What I did was cut and add in sections of wire (used good marine crimper/heat-shrink crimps) so that I could run the wires around the perimeter of the air-con hole, not through the middle. I then secured them (forget exactly how, maybe P-clips). Otherwise they were in the way of the vent. Their only involvement with the air-con hole was because they run through there and it was a convenient place to tee them.

2) AC wiring
On the passenger side I imagine you had a galvanized junction box up inside the Air-con shroud. The supply wire goes from there through (again between the upper and lower roof skin) and comes out behind the microwave (so see it's pre-ordained for you to remove it ;) ) where there is a skinny half-size looking junction box. The only purpose of this box is to cover a joint in the Air-con wire. I imagine they ran the in-roof wire at one point in the construction process, then joined it with the wall wire later, and AC wire junctions require a box. So what I did was grab the wire between that skinny box and where it goes into the roof cavity, and I pulled it so that the wire in the Air-con hole was juuust inside the edge of the hole (where it can be grabbed again if Air-con wanted to be put back). Without doing that it would have interfered with my skylight garnish (or a vent).

3) Other wiring
There is a "phone" wire that comes in on the forward passenger side of the Air-con hole. This was used as a part of the "Comfort Control" thermostat unit. It runs diagonally through another hidden roof channel and comes out in the overcab overhead, sort of behind the original solar controller. One note is that most furnaces can be controlled with a regular house thermostat so if desired the "Comfort Control" can be eliminated for any other thermostat. The reason for the "Comfort Control" was to control both the furnace, Air-con, and, IIRC, heat strip. Not saying you need to ditch the CC, but if you want to keep using it for the furnace instead of a regular thermostat you may need to account for that. I think there may also have been another round wire (tiny multi strands) near the "phone wire" that also worked for that (it's been 2-1/2 years so I forget).

BTW, I removed the microwave, TV, VCR, and 110-volt coffeemaker almost immediately. My reasoning was I never used these in a home, so why would I use them in my Chinook. Much storage and a bit more simplicity was gained, and I haven't missed them yet (still have the microwave though, just in case).

And I hear (ha ha) you on the generator. I'm sure some people use them often, which is fine (well, unless I have to listen to them for hours - bane of my boondocking existence), but I have only run mine to exercise it. So I'm lugging around 180# of gasoline engine, fuel lines, etc. for no reason, and in a desirable storage compartment to boot. I just haven't bothered to remove it yet.

I do however have the occasional need to use 110. These are brief uses and not very frequent. For example: heat gun to do electrical work, router, Multimaster, vacuum (of course that will not be necessary without carpet. Most of these uses are under a minute. So I'm going to hook up an inverter that I use along with the engine running (plus my house bank as buffer) and try that for these infrequent uses. (I could go to a campground and plug in, but except for electrical work these are noisy things I would only do far away from others.)

Just added pictures in my last post above. My square skylight arrived so today may be it :) A note on the skylight - I chose one offered by SR Speciality Recreation for the nice smoke color to cut down glare. The OD flange is 18.5” x 18.5” with a dome size of 14" x 14” (naturally) and a 4” height. It came with a tube of SR140 flexible butyl rubber sealant.

The skylight material is polycarbonate (lexan) but I’m a bit peeved it’s only 2mm thick and easily flexed, unlike the more robust vent lids. Better stay out of Texas hailstorms! The theory is since skylights are secured around the perimeter, unlike vent lids that just seat over a gasket, they need to be flexible enough to allow for expansion and contraction without cracking. I got fender washers to put under each of the 24 #8 3/4” metal screws to avoid dimpling. The screws are supposed to be barely snug as the butyl sealant does the sealing and securing functions.

Time to charge up the power drill. One more accessory I found essential at my age for this kind of job is knee pads - off we go again to Tractor Supply!

PS: I think it more appropriate to continue posting about the skylight installation in the "Projects, Modifications to Chinooks, and Known Issues" section

Rokrover, nice work! Post some pictures of the finished project, I will be doing the same in the near future. I think I'm going to go with a marine deck hatch so I have access to the roof from the inside tho.
