While performing regular maintenance and doing a full check of my 2004 Premier to get ready for our upcoming cross-country trip later this summer (Boston to Oregon, down the coast, and eventually home), my trusted mechanic told me that the gas tank is showing more than just superficial rust--enough that I should think of replacing it at some point...no evidence of leak, not an issue in time frame for the upcoming trip...but something to think about in the next year or so. This particular mechanic has worked on my Rig for several years now, and has done all my "vehicle related repairs and adds." His work has stood the test of time, and I trust him. He says the Ford OEM tanks for our rigs cost an arm and a leg, so suggests asking you all, and doing some research to see what others have done to address this issue. I searched this forum, and could not come up with any relevant threads. Hence starting this new one to see what people recommend. Has anyone out there replaced the gas tank on their rigs? If so-with what? Have others used POR15 to coat the inside? Any and all comments and suggestions welcome.

Noluck—thanks for prompt response and advice. I agree with your suggestion of going the aftermarket new tank route. Given the price and fact that any repair (like you suggest) would require dropping and reinstalling the tank, it just makes more sense.
If anyone has actually done a gas tank replacement on their Rig, I’d love to hear what advice/cautions/things to be aware of you have to offer.

Re: Gas Tank Replacement
i have had my tank out when i converted to a diesel. really easy to do, there is a plug in the bottom to drain all the fuel, two straps a few hoses and electrical connectors and it is out. the mechanic shop should have it re and re in a hour
