just guessing here, but sounds like 1 or more batteries have died (internal short maybe?). Seems like a good excuse to upgrade.

looks like a chinook concourse premiere . I'm guessing the 5.4 litre v8. If so, they have a similar spark plug problem that the v10's have. Check for rough idle or a check engine light. I particularly like the awd twin turbo v6 Ford based one. Just have to wait 10 years for depreciation to do its thing unfortunately.

A few of us put 3 batteries in that existing box without issue. Not sure how heavy esch of those are.. seems like it's gotta be close.

Burnt wires in general is a bad connection no? Have you tried removing one and having a look at the end and the screw? Seems odd.

I'm guessing this is some sort of vacuum controlled (regulated) pump. Furthermore, I'd guess a fuel pressure regulator has to be somewhere in the system. Sorry i'm not much help. 30psi sounds right and a regulator is what will be the problem if there's too much pressure.
